A cracked exhaust manifold is a casting break in the metal manifold that collects hot exhaust gases from the cylinder head. This typically develops from repeated heating and cooling cycles, age, or high-temperature stress. Cracks usually appear near bends, welds, and flange areas where the metal is under the most strain. On cold starts especially, exhaust gas leaks through the crack into the engine bay rather than staying in the exhaust system, causing a distinctive noise and odor.

What it feels like

You will hear a sharp ticking or clicking noise during cold starts that may fade as the engine warms up and the metal expands. The exhaust smell in the engine bay becomes noticeably stronger or acrid. You may see black soot trails or carbon streaks along the manifold casting or nearby components. In some cases, exhaust fumes enter the cabin. The vehicle continues to run, but the noise and smell are unmistakable signs that exhaust gas is escaping before the muffler.

How to confirm it

  1. Visually inspect the exhaust manifold from below and to the sides, looking for visible cracks, especially near bends, welds, and the flange where it bolts to the cylinder head.
  2. Use a flashlight to shine light on suspected crack areas from one side of the manifold. Any light passing through indicates a crack.
  3. Look for soot streaks or black carbon deposits along the manifold casting, welds, or mounting points. These trails point to a leak site.
  4. If the manifold is removed, pressure-test it with compressed air and soapy water, or apply dye penetrant, to confirm a crack before deciding to repair or replace it.
  5. Rule out oil dripping from the valve cover onto the hot manifold, which creates a similar burning smell but is not an exhaust leak itself.
