Loose or Broken Manifold Studs

Exhaust manifold studs or bolts can loosen, back out, or break over time due to thermal cycling and vibration. When fasteners fail or go missing, the manifold lifts away from the cylinder head under engine load or after heat cycles, breaking the seal and causing exhaust leaks. This is a common finding during manifold repair work on BMW engines and often occurs alongside gasket failure.
What it feels like
A leaking manifold from loose or broken studs produces a distinct ticking or popping sound from the engine bay, especially during acceleration or when the engine is cold and tightening up. You may notice a burning smell, either from exhaust gases escaping before the catalytic converter or from oil dripping onto the hot manifold (though that is a separate issue worth ruling out). In some cases, you'll see soot staining around the manifold flange or runner outlets. Driveability is usually unaffected until the leak becomes severe enough to trigger an oxygen sensor code.
How to confirm it
- Visually inspect all manifold mounting studs and nuts on the cylinder head side. Look for missing fasteners, loose nuts that spin by hand, or studs that have backed out partway.
- Check whether any studs have snapped flush with the head or broken below the surface. A broken stud may be flush or recessed and hard to spot without close inspection.
- Look for concentrated soot or carbon buildup on one runner, one side of the flange, or around a particular mounting point. This pinpoints where gas is escaping.
- Once you remove the manifold, verify thread condition in the head holes and measure bolt torque on remaining fasteners. Replace any damaged studs, nuts, or bolts with OEM or equivalent hardware before reassembly.
